What is double deep pallet racking?

Double deep pallet racking, also called double-depth racking or two-deep reach racking, is a selective rack configuration that stores pallets in two fixed positions, one behind the other. Deeper storage rows reduce the number of access aisles compared with an equivalent single-deep arrangement.

The tradeoff is pallet selectivity: the front position has direct aisle access, while the rear position is blocked when the front is occupied. A successful layout accounts for both the number of pallet positions and the handling steps needed to use them.

How two-deep pallet storage works

Operators place the rear pallet first, then load the front position. Retrieval follows the reverse sequence when both positions are occupied: clear the front before accessing the rear. Within that pair, the physical access pattern is last in, first out (LIFO).

Assigning the same SKU to both depths helps avoid trapping one product behind another. Lot numbers, expiration dates and replenishment rules still need to be managed at the location level.

Unlike pushback rack, double deep racking uses fixed pallet positions. The truck reaches into the rear position; carts or gravity rollers do not bring the rear pallet forward.

    Compare the floor area occupied by rack rows and access aisles. Two-deep storage can increase pallet positions within an existing warehouse, with the gain determined by the complete layout rather than a fixed percentage.

  • Full-pallet reserve storage

    Evaluate double deep rack for reserve inventory with multiple pallets per SKU. Check whether typical stock levels can consistently fill paired positions without leaving inaccessible or underused locations.

  • Selective and double deep together

    Separate storage by access requirements. Single-deep rack can serve products needing frequent individual-pallet retrieval, while suitable reserve inventory uses the denser two-deep zone.

CONFIRM THE TRUCK BEFORE THE RACK

Double-reach forklift and rack compatibility

Double deep storage requires a lift truck with sufficient horizontal reach to place and retrieve the rear pallet. Compatible equipment may use a double-reach pantograph or telescopic forks. Confirm the exact truck configuration with the equipment supplier before fixing the rack layout.

  • Residual capacity: verify allowable load weight at the required beam height, load center and extended reach, not just the truck's headline capacity.
  • Aisle geometry: confirm the truck's right-angle stacking requirements, turning clearance and clearance around the loaded pallet.
  • Load placement: coordinate fork length, pallet entry openings, rear-position reach and load visibility.
  • Rack interface: check truck clearances at floor level and throughout the lift and reach cycle.

  • Pallets per SKU and stock variation

    Review average, minimum and peak inventory by SKU, along with replenishment quantities. Two-pallet depth is most useful when compatible stock regularly fills both positions. A high SKU count with few pallets per SKU can favor single-deep selectivity.

  • LIFO access and lot control

    The front pallet blocks the rear position. For date-sensitive or lot-controlled stock, define how operators will preserve the required shipping sequence and whether extra relocation moves are acceptable. Double deep rack does not inherently provide FIFO flow.

  • Usable capacity and handling effort

    Compare usable pallet occupancy, rear-position retrieval frequency and pallet relocation moves, alongside total installed positions. Also account for staging and replenishment space so a denser storage zone does not create a bottleneck at receiving or shipping.

Double deep vs. selective, pushback and pallet flow

Single-deep selective pallet racking: each pallet has direct aisle access. Consider it when SKU variety, lot selection or frequent individual retrieval takes priority over storage density.

Double deep pallet racking: two fixed pallet positions share an access face. It trades some selectivity for fewer aisles and requires a compatible double-reach truck.

Pushback pallet racking: pallets sit on inclined carts or rollers and move toward the aisle as the front load is removed. It generally follows LIFO retrieval from one face, using a different rack and handling arrangement.

Pallet flow racking: pallets travel along gravity roller lanes from a loading face to a separate picking face. The arrangement supports FIFO movement and requires lane design matched to the pallet and load.

Questions about double deep pallet storage

How much storage capacity does double deep racking add?

The increase depends on the warehouse footprint, rack height, pallet envelope, truck aisle requirements and space reserved for staging. Compare single- and double-deep layouts using the same design inputs. Two-pallet depth does not mean the whole warehouse holds twice as much inventory.

Is double deep pallet racking FIFO or LIFO?

When both depths are filled, the front pallet must be retrieved before the rear, creating LIFO access within that pair. Required FIFO or first-expired, first-out inventory rules need an operating plan; double deep rack does not automatically deliver that sequence.

What forklift is needed for double deep racking?

Use a truck configured for double-deep reach, such as a compatible double-reach pantograph truck or telescopic-fork arrangement. Its supplier must confirm reach distance, residual capacity at height, load-center assumptions and the working aisle required for your pallets.

Can existing selective rack be converted to double deep?

Potentially, but existing components should not be assumed suitable. Review their manufacturer, condition, load ratings, beam elevations and compatibility with the proposed layout. Rack design, anchorage, load clearances and truck access need to be assessed before reuse.

What information is needed for a double deep racking quote?

Provide a floor plan; pallet dimensions and maximum loaded weight; storage height; pallets per SKU; inventory rotation requirements; and truck specifications. Final scope also depends on rack components, pallet support, site conditions and installation phasing.
